Craft foam is a tried and true method for making armor. And you can get a nice metallic, flexible finish with Future No-Wax Acrylic floor polish and Rub’n’Buff. Rub’n’Buff adds the metallic sheen (on top of acrylic paint) and the floor polish seals it in.
